Gear Flow Meter Application Guide: Engineering Selection, Integration, and Deployment for High-Viscosity, High-Pressure, and High-Temperature Projects (Nexisense Series)

System integrators and project contractors, when undertaking automation projects in chemical, petroleum, and rubber & plastics industries, often face risks such as unstable accuracy, excessive pressure drop, or signal interruption in the flow measurement process due to medium viscosity, extreme temperature and pressure values, or minimum flow requirements. If the flowmeter selection does not match actual operating conditions, it will directly lead to SCADA system data deviation, process control failure, and even trade metering disputes. Nexisense gear flow meter series is based on the positive displacement principle and specially optimized for high-viscosity, high-pressure, high-temperature, and micro-flow conditions. Through flexible clearance, bearing types, and material matching, it achieves high repeatability measurement of different media, ensuring reliability and cost-effectiveness in engineering procurement, on-site deployment, and long-term operation and maintenance.

Industry Application Scenarios

In industrial automation and smart factory projects, Nexisense gear flow meters are suitable for complex media scenarios requiring high repeatability and low pressure drop:

· Petrochemical and hazardous chemical storage and transportation:heavy oil and crude oil pipeline transportation, high-viscosity and high-pressure metering, requiring ATEX explosion-proof and high pressure resistance.
· Rubber & plastics and resin production:polyvinyl alcohol, adhesives, and coating ratio control, maintaining stable output under wide temperature range.
· Energy monitoring and infrastructure projects:fuel oil and lubricating oil flow measurement, combined with IoT edge modules for real-time cloud connection and predictive maintenance.
· Fine chemical and pharmaceutical:slurry and intermediate micro-flow precision dosing, requiring high accuracy at low flow rate lower limits.

Under these working conditions, integrators must prioritize evaluating medium viscosity, pressure and temperature range, and minimum flow rate to avoid later retrofit costs.

Equipment/System Selection Guide

Selection is based on matching working conditions with Nexisense series parameters. The following is the typical applicable condition judgment logic(based on the positive displacement principle):

· High-viscosity media conditions:viscosity 5~2500 mm²/s(higher customizable), measurement is not affected by viscosity, leakage error decreases as viscosity increases, suitable for heavy oil, resin, slurry.
· High pressure, high temperature / low temperature conditions:working pressure up to 40 MPa, temperature -60℃~150℃, output signal is not affected by temperature, excellent repeatability, suitable for extreme process control.
· Micro-flow and low flow velocity conditions:range starting from 0.01 L/min, still maintaining high precision at low flow rate lower limit, suitable for precision dosing and small flow metering.
· Low pressure drop and low noise requirements:multiple clearances, multiple bearing types, and material combinations achieve low pressure drop and low noise operation.
· High sensitivity and reliability:Hall sensor + preamplifier, high reliability electronic components, easy terminal use.

The Nexisense gear flow meter uses a pair of meshing gears inside the cavity as rotors, forming a fixed standard volume with the cavity. Flow is measured by calculating the number of volumes passing per unit time. Each gear is equipped with a magnet, and the S/N poles interact. When the gear cuts the magnetic force line of the permanent magnet, the Hall sensor detects the rotation speed; the induced coil generates magnetic flux changes, which are shaped by the preamplifier into pulse signals proportional to the flow rate, enabling simultaneous output of instantaneous flow and cumulative flow.

Engineering Selection Recommendations:

· For high-viscosity high-pressure pipeline projects, prioritize large-size models with 316L / tungsten alloy materials.
· For micro-flow precision control, select the minimum range model and verify low flow accuracy.
· For projects requiring IoT edge data acquisition, combine with Nexisense edge modules for data preprocessing.

System Integration, Protocol Compatibility, and Interface Notes

Nexisense gear flow meter series natively supports mainstream industrial protocols, ensuring seamless integration with existing PLC, SCADA, and DCS systems:

· Output interfaces:pulse(NPN/PNP), 4-20mA two-wire, Modbus RTU(RS485), Modbus TCP, HART 7.0.
· Advanced integration:built-in OPC UA server or via edge modules to achieve EtherCAT, PROFINET, MQTT cloud connection.
· Explosion-proof and EMC:explosion-proof models comply with ATEX / IECEx Ex d IIC T6, full series passes IEC 61000-6-2/4 EMC tests.
· Installation notes:horizontal installation, upstream straight pipe ≥10D, downstream ≥5D; install filters to prevent particles from jamming gears.
· Upper computer integration:provide complete register mapping tables and GSD/EDD files, can be directly imported into Siemens TIA Portal, Schneider Unity Pro, or Rockwell Studio 5000. Optical isolation modules are recommended to prevent fieldbus common-mode interference.

In actual projects, it is recommended to conduct protocol compatibility testing first(Nexisense provides samples and testing software)to ensure matching of pulse equivalent, baud rate, and timeout parameters.
